The Time To Get Lean and Then Get Leaner... Is Now

A while back, the Aberdeen Group, published their “Lean Benchmark Report.” Of close to 300 manufacturers that participate in this study, 90% reported that they are committed to Lean. However, further analysis found that less than 20% of these companies can be considered best-in-class.

Why Most Lean Initiatives Fail to Meet Expectations

The primary reason for a lean initiative failure is not enough training. It's not an "add water and stir" initiative. You can't just decide one day to become lean and think it will happen overnight. You need to determine what constraints are impeding your ability to increase speed, improve quality, and eliminate non-value-added activities. And, then you need to develop and implement Kaizen events for identifying and eliminating their root causes.

It's time to wake up to reality and participative games are providing the wake up call. Simulating sequential production and point-of-use logistics can transform MRP supporters into lean advocates and champions. Its methodology has proven to help manufacturing companies decrease cycle times, improve on-time deliveries, decrease operating costs and improve customer satisfaction. Companies that understand how to integrate LEAN into their manufacturing systems consistently outperform their com-
petitors. "Lean manufacturing simulation game" add pizzazz and effectiveness to a company's training program and gain company-wide commitment and support of their lean manufacturing transformation.

What Manufacturing Leaders and
Their Teams Need to Understand and Master

*  How to convert a "push" into a "pull" manufacturing systems
*  How to eliminate shop floor chaos and workplace stress
*  How to introduce and apply demand flow technology
*  The power of sequential production and point-of-use logistics
*  How to move from "firefighting" to proactive problem solving
*  How to implement a sustainable, lean manufacturing initiative
*  How to
reduce scrap, rework and work-in-process inventory
*  How to think-outside-the-box... creative thinking at its best.

The Lean Manufacturing Simulation Game-Plus

Finally, a training package that transforms MRP supporters into lean advocates and champions.

Bill Gaw's Lean Manufacturing Simulation Game compares batch or push production (MRP) techniques to one piece pull production (LEAN) using sequential production and point-of-use methodology. It shows how quality and productivity improve while reducing WIP inventory, scrap, rework, and floor space. The game has been designed for 6-12 participants with unlimited observers. It is based upon each participant taking an active role in running a production line where ‘real’ products are manufactured.

Who Needs it?

* Manufacturers that need to increase their competitive edge
*
Organizations dissatisfied with their lean initiative results
* Individuals responsible for lean initiative success
* Manufacturers and Individuals in pursuit of growth and earning
* Consultants that present lean manufacturing seminars
* Academia Lean Manufacturing training specialists

Our simulation game customer list speaks for itself. These companies are serious, as we know you are, about optimizing results from their lean initiative and improving their bottom line. One of our customer saying it better than we can:

"Your manufacturing training materials are the easiest and fastest way to understand the practicalities of lean manufacturing that I have seen in many years of management consulting activity. I intend to use them in my practice, if you are agreeable, since I am now extending into new consulting areas."

The Lean Manufacturing Simulation Game-Plus

Action-Learning Featuring: MRP and LEAN simulation exercises

The Popular Lean-LEGO Tower Game

         What I hear... I forget,
                                      What I see... I remember,
                                                           What I do ... I understand

Detailed instructions that describe how each exercise is set up and carried out. Also instructions on what non-participants should be watching and recording for the "after game forum."

Hands-on participation by teams that will setup MRP and lean  production factory simulations for comparing the effectiveness of two distinct production methods:

Game Process Synopsis

Active participation for 6 to 12 people with sideline observation note taking by up to 20 observers.

Teams build 20 Lego Towers in two configurations from 320 multi-colored LEGO Bricks. A timer records the cycle times and observers record pros and cons of the two methodology (MRP and LEAN).

MRP (Push) simulation includes stockroom, shop order picking and subassembly production. Time to complete: 25-45 minutes depending on team skill level.

LEAN (Pull) manufacturing simulation sets up a "one- piece" flow production line using JIT and kanbans. Time to complete: 15-25 minutes depending on team skill level.

A  most important 30 to 60 minute, post-forum initiates a discussion of the pros and cons of each methodology. This is where the learning process takes hold.

The Lean Manufacturing Simulation Game will clearly demonstrate the complexity of shop floor control under a standard MRP (Push) production system. The opening of shop orders, picking of parts, building of assemblies and the final product production process are carried out in real-time.

The Lean Manufacturing Simulation Game is a demonstration of how sequential production and point-of-use logistics can turn a marginally successful product line into a huge winners.

Cycle Time Management is demonstrated and recorded, pros and cons of each methodology recorded and a post exercise forum drive home the lean manufacturing paradigm.

Simulation Exercises are easy to set up and facilitate. Detailed instructions for each are included for each of the exercises. And, Bill Gaw is only an email away should you have any questions. bg@bbasicsllc.com
